Why Cut LED Aluminum Profiles?
LED aluminum extrusions are typically supplied in 2-meter or 3-meter standard lengths. In most projects, custom lengths are required to fit the installation space. You can cut profiles with a hand saw or a cutting machine — the key is accuracy to avoid gaps between the profile and diffuser cover.
This guide works for all LED aluminum profiles used with LED strip lights and linear lights.
5-Step Cutting Guide
1Insert the Diffuser Cover First
Slide the LED cover or click the diffuser into the aluminum profile before cutting. Make sure the ends of the cover and profile are flush.
Cutting them together ensures identical lengths. If you cut the profile and cover separately, even a few millimeters difference will create a visible gap in the final product.
Pro Tip: Always cut profile and diffuser together as one assembly. This eliminates length mismatch — the #1 cause of visible gaps in installed LED channels.
2Measure the Required Length
Measure the profile length according to your project requirements.
Important: end caps take up space inside the cover. Measure the end cap depth, then subtract it from the total length to get the correct diffuser length.
3Mark the Cut Line
Make a clear cut mark on the profile surface using a marker or scribe.
A visible mark prevents cutting at the wrong length — a common mistake when working quickly. Double-check the measurement before cutting.
4Cut with Hand Saw or Machine
Cut the LED aluminum profile using a hand saw (for small jobs) or a cutting machine (for production volume).
Keep the cut straight and perpendicular to the profile. A miter box or cutting jig helps ensure clean, square cuts.
5Trim Thin Covers with Scissors
For thin diffuser covers (PC or PMMA), you can trim excess material with scissors after cutting the profile assembly.
This is useful for fine-tuning the cover length after the main cut is complete.
